OK, so I went and pulled the rocker boxes down and - get ready for the dramatic climax -

I found nothing. No evidence of interference:

It was hard to get a good pic, but I managed to take a shot peering into the rocker box at the pocket on the pushrod side. Looks like it did when it left the factory:

Here's a shot of the bent pushrods. I compared them to new and they're the correct length, not stroker pushrods.

It is bent just a little right???????? Ok if your springs are not binding........ That's the next thing to look at........ What ya think Jesse????????

I haven't seen two long ones but I haven't seen all the sets of rods...... That might be why you had such a time getting one out......... Which one was bent??????

I'm still saying they weren't set right some how........ I doubt it was the springs........

I also think he's overlooking something....
It will show up when the test on the rocker arm travel is done ....

Please review the two S&S Instruction sheets .... Go through the checks, assume nothing....

    About those rocker boxes....
Install the arms back in them and by hand push them both directions until they stop....
Do they have enough swing ???
You can set the boxes on the heads and check the closed position...
If you see either valve lifting off the seat (Checking springs installed) ... Be some grind time needed in the box.... Do Not alter the rocker arms just the box..!!

BTY.... How was the valve stem protrusion .... Did it fall between the high and low speck ...???

    Oh ....
In your photo of the arm, think I'm seeing a weld on the end of the arm...
Must be S&S arms, they have been drilled for oiling up the pushrods...
Takes special lifters and hollow pushrods for that feature to work...
Basically turns the top end oiling into Evo style .... No outside oil lines..

As far as I can tell there isn't any valvetrain interference. The rocker arms have full range of motion in both boxes. I spent some time reviewing those instruction sheets yesterday. I haven't had a chance to pull the valve springs off and take those measurements though.

The pushrods are oriented exhaust to the left and intake to the right. The bends are subtle - but you can see them easily even spinning the pushrods installed on the bike. Chucking them into my drill press gives you a much clearer idea. All 4 are bent.

Random thought......................... Valve guides protruding too far & interfering with the spring caps ?.......

I still need to make those measurements. Nothing to suggest things are hitting but I definitely want to get the numbers for peace of mind. I'll do that tonight or tomorrow am.

It's crazy. That's why I'm wondering if I'm over complicating this and really did just make the adjustment too tight from the get go...

I never felt any questionable resistance from the day I finished the motor and spun it assembled on the bench.

The rocker boxes are OEM -66 parts with jims shafts shimmed to close specs, they're cherry rocker boxes. Confirmed there's no rocker arm interference.

Valve train components are all matched S&S for shovelhead.

no FOD any where in the cam chest or evidence of something jammin up

    cam/breather gear/pinion all timed correctly

    no slop in lifter blocks

only witness marks on tips of valves and lifter bodies

obviously nothing going on in terms of piston seizures

I mean, seriously. What the fuck else could it be?

If the valve spring measurements come back within range I'm just going to have to resort to chinese medicine and sprinkle some rhino horn in the oil.

After thinking about it for a bit I go back to what I thought it was back in one of my first post.......... The push rods weren't adjusted right.......... That's all it can be.......... I think when you bleed off all the oil in the lifters you didn't realize when they first touched/compressing the lifter............
