View Full Version : Air-cooled rotary project: Matterhorn

A while back I started shopping around for an air-cooled 2-stroke snowmobile engine that I could possibly put on a custom made motorcycle. Instead, I discovered that Fichel-Sachs had made a 303cc air-cooled rotary(wankel) engine back in the late 60' into the 70's with 25hp and a sweet sweet pull-starter. This was an optional engine on old Arctic Cat sleds. It would pull the sled to around 35mph but from what I understand it could pull almost anything. After months of shopping/searching, I was able to get my grubby hands on one and the project had it's first component.
I finally settled on the fact that I'd have to make a frame from scratch to satisfy my needs. I knew I wanted a skinny lane-splitter and long and low.
It's a German made engine, so this is my first European bike forum thread.
Enough of the story telling, here are my first pics of this build, aptly named "Matterhorn: Ice, Wind & Freedom"

The whole rig is 8 feet long and only 34" at the top of the steering stem.
My plan was to use the snowmobile's original CVT belt drive and run a jackshaft to the rear with a chain. This has proven to be not as aesthetically pleasing because it sticks too far out on the left side. I haven't come up with a solution as of yet. I'm considering an aftermarket CVT or perhaps a stand-alone transmission from some other small motorcycle. The donor bike was a 99 CR125 for the forks and wheels however I'm going to order some 21" rims for the front and back.
The gas tank will fit under the top tube and I'm going to start into that this week.

I think I'm going to start working on the tank this weekend. I'm having a hell of a time deciding/finding a transmission setup for this thing to get power to the rear wheel. I see a lot of people who've built diesel bikes use CVTs. I have to get it all squared away before I put the exhaust together and the foot peg location as well.

Sweet!!!! This is a cool motor! I have been collecting these for a long time (and have only got a hold of 2 of them!)
I had an RE5 but a dude offered me a crazy amount for it and I had to sell it.

I saw somewhere not too long ago where a dude hacked the 6 speed tranny off of like a CB360. Then just welded the holes back up with scrap aluminum, filled it with some gear oil and it was good to go. he had to machine the input shaft to accept a standard style clutch. The whole unit worked perfect.

Dude, you're makin engineering a from-scratch build with a non-standard motor look WAY too easy! Can't you throw in a couple pics of how something didn't work out quite right and you had to re-do it to make us hacks not feel so bad?

I think you should put two side by side! LOL

these motors had a pretty low torque rating, especially in the bottom end. maybe thats why they were all on a cvt tranny?

Update:
I have been doing some parts fiche searching and it looks like a 3/4" jackshaft with a 3/16 keyway is what Arctic Cat used, so I will be able to simply pick up a mini-bike jackshaft and fab up a mounting/adjusting system for the CVT....trying to utilize a donor transmission looks like a real pain in the ass, plus I like the look of nothing on the handlebars but a throttle.

I did some calculations today, and near as I can figure, at max hp 5500 rpm, with the CVT--jackshaft--rear wheel, I 'll be topping out at a hypothetical 90mph. Not too bad, considering it'll be a sub-200lbs bike. I can use the original 12t/50t sprockets from the donor bike. I need to order 3/4" harley wheel bearings and the 14" jackshaft from a mini-bike this week.

I did think about running an actual trans but the simplistic nature of a CTV is also appealing esp since I just got an internal throttle...that'll mean nada on the bars because I'm going to use the rear master cyl to run both brakes and just pick up a proportioning valve.

Here is an update, I made a strofoam mock up of the tank and from this made posterboard templates for the actual sheet steel. It looks like it'll hold about 2.8 gallons.

I started making the seat pan yesterday out of hardwood veneer. I've 13 layers on there now with 5 more to come to dress up the top/hide the hardware.

It runs premix....it doesn't have crankcase oil. It takes the air/fuel/oil through the intake and through the main bearings into the combustion chamber. In essence, all rotary engines are 4-cycle in design however this one is quite unique. At 25:1 according to an older manual, that's about 18oz per tank....to be on the safe side, 20oz per 448oz(3.5 gallons). That's about 2/3 of a quart of 2-stroke oil on each full fill-up. Later models called for a leaner 40:1 which seems more reasonable at 11.2oz per 3.5 gallon tank. (1/3 of a quart) I'm glad you brought that up because I hadn't put the numbers together. I'm considering a creative and clean way to somehow inject that oil into the tank on each fill-up.

If your going for an axle Id step up the wall thickness.
I am not positive, but I think axles are somehow trued, or machined? to be perfectly strait? Maybe....well, I drove all summer on a bike with a bent axle. I think it will work, just be really careful if you weld on it to pre heat with a torch, weld it, then keep the torch on it and keep it hot for a few min, then wrap it in heat blanket or bury it in sand so it cools very slowly so you do not temper it at all.

I found some 3/4" OD DOM tubing with a .188 wall for a reasonable price. I think that'll serve well as an axle. I've ordered the parts for essentially an oil tank with a built in metered piston hand pump to dispense exactly the right amount of 2-stroke oil directly into the tank upon a full fill-up. It'll be all self-contained within the oil tank and simply have a knob/rod on the side that'll pull out(filling the internal cylinder) and push in(sending the oil directly into the gas tank). This tank idea will be well documented and perhaps a build thread assembled. I'd love to share this. I've always wanted a clean way to mix pre-mix fuel without the tedious nature of traditional methods involving either an external red gas can or pouring a plastic bottle of 2-stroke oil directly into the tank and guestimating how much is needed.

and I've realized that I've mounted my driven clutch backwards from how it was originally oriented. I'm assuming that it will not work in this direction. Anyone with snowmobile/CVT experience?

That seems to run a different clutch than mine. I'm going to flip that clutch around. The ramps on it aren't designed to spin the other way.

Yeah...the clutch has been slid on the jackshaft but it isn't a big deal to turn it around. It is simply a 3/4” shaft with a 3/16” keyway originally from a mini bike. The issue is the offset from the drive clutch. If I need to reposition the jackshaft carrier bearings/assembly it can be cut off and re-welded. Upon further research it WILL need to be switched.
Up next: fab an intake to mount a VM30and build some bars.

That front sprocket on the jackshaft isn't locked down/doesn't have a woodruff key yet and the shaft isn't trimmed down or locked in for that matter. I also have to put a spacer on the right side of the axle so the chain doesn't touch the frame.

I'll have new better pics up this weekend.

We got an early start today. The exhaust is done and carefully follows the chain and doubles as a chain guard. The seat was cut and bent today and mounted to a bit of leaf spring I picked up this week at the junkyard. I spaced the rear wheel well enough that I don't think the chain'll hit the frame. I can't figure out where to mount the foot pegs however.

I picked up an Italian made 21x2.15" rim with 36 holes and I decided that I was going to just lace it to the CR125 front hub. I broke the wheel down and polished up the aluminum hub and stainless spokes and began reassembly.

I got it together and close to "snug" on the spokes until I can true the wheel this week.

The new rim has just slightly deeper dimples in the rim than the original Honda one so I think ultimately I'll slightly trim down each spoke.

I plan on finishing up the front wheel this week and mounting the tire and really get back to fabrication.

whys this in the Euro bikes? weren't the wankle engine that were in snowmobiles made in Japan also? I goggled it and arctic cat was an American company that bought their motors from Japan but this while bike is made in the USA! LOL! Looking good, and glad your still making progress!

Bultaco Metrallas had a little plunger pump that drew from an oil tank and then injected into the bottom of the fuel tank. The pump was glass with graduations so you could adjust the draw according to how much fuel you were putting in.
I can't find any pictures on the net, but I have one at home I could take a snap of.

I got the front wheel built, trued and mounted the front tire.

I've got a new lower triple tree to replace the stripped one I have....and it came with newer bearings. I've got a taillight coming that'll spurn some questions. I've also picked up a sport bike front master cylinder to finish off the brakes. I've an air filter so I'm ready to at least fire it up. I spent the evening talking with friends about camping gear for the Alien Abduction Run too.
Oh, and I've officially gotten my motorcycle license and registered and insured this bike too!

looks like the belt needs a tensioner, or perhaps a slightly smaller belt, it may not rotate the back wheel under load.

its getting a belt guard, and it rotates the wheel just fine, burnouts will be easy.

I installed an internal throttle today and wired in an "ignition" switch.

The carb isn't dialed in yet. It's running a bit lean and loses power when you get on the throttle too hard. He did manage to get it up to 50mph today though. Looked good rolling down the street too. Awesome job gentlemen.

I appreciate the support and of course DJ for your hard work. I think it'll pull much harder once that VM30 is dialed in. That video it was running with the choke on.

Update: I've got most of the wiring done. I need to mount headlight, taillight and license plate. I also need to take it to have it dyno tuned this week and cover the seat pan.

Alien Abduction Bash was so much fun. I had a short on the way up and couldn't restart it....so it was put in the truck for the 2nd half of the ride up there. I pulled it off and found and fixed the problem. I took it for a test run around Rachel NV.

I am pleased to say I was able to ride it all the way home yesterday. I think it'll go about 65mph as of now. I need to consider a taller gear ratio with the sprockets.
Oh, and I should really get a muffler.

My comrades have said that my straight pipe wankel is a bit high on the Db level: I started with a perforated tube with 166 holes.

DJ had a 5" diesel truck's exhaust (about 2' long) and we plasma'd it into a cone, seam welded it and hammered it round on the anvil's horn.

Finished the cone and welded a mounting tab.

I nixed the rotary in favor of a single 2 stroke so I suppose it no longer qualifies as a European bike.
