built this xs a few years back now, with limited knowledge and tools. i never liked the tcbros hard tail, but as you go your tastes change, and i lived with it. i rode it around for a year or so and parked it in the corner until now. i ave put together a few bikes since then, and now it time to give this one another shot. heres how it looked before i tore it down.

i cut the old hard tail off and called david bird for a 0 stretch, 3 drop tail. since i never liked the way david bird tails attach at the lower rail, (nasty triangle boxes) and since the frame had previously been rigid, i had a buddy turn some slugs to plug weld it the way it should be. i then put together a front end for the bike. full 39mm narrow glide front end with tapered lowers and shrouds. still need to weld up the holes on the top clamp and metal finish it. both the sliders and shrouds will be chromed as well as the triple trees.

also cut off the steering lock tab as to clean up the lower clamp. i still need to weld a proper steering stop to the frame.

took a little work to get the tank to fit right. of course, the alien tank i had before was longer so the bungs i welded in then weren't spaced correctly for the new tank. i was able to reuse the front mount, but ground out the old rear mount, welded it and smoothed it out. i then welded in a new mount a little forward for the new tanks rear tab. since the lowbrow tank has such a narrow tunnel, i ordered Hughs top motor mounts, but had to modify those as well. i took two nuts and shaved them down to about 5 threads thick and welded them to the one mount. the bolts are button heads and were shortened to stop before the end of the nut. this was the only way to get these mounts to work with this tank.

don't mind the bottom mount bolts. they will be shortened, heads shaved, and acorn nuts will be used. just there for mock up.

for a rear wheel i wanted to go 19, so i ordered some parts to make one. the hub is 2000+ sportster/big twin, Buchanan's stainless spokes, and a new 19x2.15 front rim. i laced the wheel and had a buddy true it up for me on his stand. tire is a 19x4.00.

i am using a mr.luckys 32t sprocket and a standard 11.5" rotor. the caliper I'm using is a 4 piston tokico caliper, and will be hanging from a fab kevin bracket. (which will be polished) i just got the bracket in the mail and will post a picture when i get it mocked up.

and present day. will be using this ribbed fender. I'm waiting on some bungs to show up so i can mount it, as it is just loosely mocked up in these photos to get a visual idea for size and where to trim.

got the caliper in place. don't mind the washers, they are just there to space things accordingly. the spacers will be 1 piece on each side. have to make an anchor rod and weld a tab the the frame for it.

I'm not a fan of TC hardtails myself, but I remember this bike and thought it looked great nonetheless. That said, the new DB tail looks awesome! Looking forward to more updates...

got the majority of my brake set up done. i welded the pivot tube to the peg mount so it could be removed to ease engine installs. i also heavily modified an rd pedal to work with this set up. you can see the notch in the pedal to nicely rest on the underside of the foot peg.

i also had to notch the kicker as well for full 180 rotation. i shaved off a bit of the pivot nub as well as the arm itself. ill get a full compression stroke before it gets close, but i figured its better to be safe than sorry.

made a hidden return spring set up. the spring i had was the prefect length and attaches to a tab off the forward most starter motor boss that i use to mount my regulator. the flat part of the weld on the tab is to keep it from rotating forward if the bolt were ever to loosen itself. (this was probably unnecessary as it never has or will, but i tend to over analyze things) i drilled two holes in the tab to play with spring tension, and the further rear hole ended up working perfect.

the spring then attaches to the pin on the master cylinder clevis. it just happened to be the same gauge as the cotter pin that originally kept the pin in place. kill 2 birds with one stone i guess.

gonna figure out the MC mount tomorrow. still not 100% sure on this nissin mc. its the correct bore for the caliper, but I'm thinking i may go down a mm and run a brembo MC as its a little more compact. i guess ill see how I'm feeling tomorrow.

welded up a mount for the MC. i think I'm going to box in the right side as i don't like the way it looks with the welded nuts exposed.

completely scrapped version 1. quite the pain to cut that bracket off and smooth out all the weld. not much space to fit an angle grinder. ended up doing what i shouldve done in the beginning. made the bracket out of thicker steel and just tapped it for the 2 screws. much cleaner looking.

pretty much done with the MC/pivot/pedal set up. i whipped up a little bracket to hold the brake fluid hose.

and then made a stainless plug. the hose will be about an inch shorter than whats shown, i didn't feel like sacrificing a piece of fuel line just for a photo.

the only thing you should use for brake res. tubing is Tygon. its highly chemical resistant, won't change color, and won't break down and contaminate your fluid.

made the fender mounts and notched it for chain clearance. also rounded any hard edges on it. still need to fully weld the mounts though.

found an unknown kicker arm in one of my parts bins that worked perfect. no notching/clearancing and one less piece to chrome. guess never throwing anything away has finally payed off.

been slacking lately on this project. I'm waiting on some exhaust tubing to show up, and still need to go pick up some sheet metal to make my horse shoe electronics housing. I've been tinkering with a few things here and there, like modifying my breather set up from a dual to a single.

also finished my taillight. i gutted a regular lucas style light and welded in a "shelf" for the led clusters to attach to. there is also a tab for the white plate light to mount to.

both clusters as well as the plate light ground to the taillight housing.

I'm using a simple two pin micro connector incase i ever need to remove the taillight or sissy bar from the bike.

and another little detail no one will ever notice or really care about is the amount i was able to take out of the lens depth. when i do it next time, ill use a different plate light, allowing me to take more out of the lens depth, but this one will work fine. little things like this are what i like to change, and makes it slightly different from the next guys setup.

i will do the final welding tomorrow and make the tabs to attach it to the frame. I'm waiting for my filters to come in to drill for the ignition switch and headlight switch, but you get the idea.

didn't get as much done today as i had hoped, but at least i got the thing fully welded minus the mounts. i ended up remaking the lid and reshaping the hinge because i wasn't happy with either. i think once its all black, it'll blend in nicely and you won't be able to see any of it when the seat is on.

got the box mounted today. the rear mount is a piece of 1/4 flat with a nut welded on the back side, and the front mount also acts as a "shelf" to take some of the weight from the battery.

yes. the rear mount as stated above is a 1/4" thick piece of flat stock (with nut welded to backside) that is welded to the frame. if you look at the second to last photo, you can see the weld on the cross tube between the spring perches.

since I'm running out of room inside the box, and dont want to have to feel around the filters to turn the key, i added a piece to the bottom for the ign. switch and eventually the headlight/taillight switch when it shows up.

they are 39mm narrow glide harley forks and the tubes are 2" shorter than stock. the tubes are 22.25" with a burley 2" lowering kit inside.

a bit out of order, but i don't think I've posted this tool/glasses bag i made. i always seem to stay out longer riding than i had originally planned and have ridden home many nights with sun glasses on as i didn't bring along a pair of clears. i made this leather "pouch" to carry my clear glasses, fuses, reg. papers and a few misc. tools. its the first time I've ever worked with leather, esp. wet forming and dying veg. tanned black. after i died the leather black and applied the tan-kote, i rubbed it down in spots with alcohol to give it a "worn in or used" look. its far from perfect, but it'll work for what i need it for.

it attaches to a bracket i made that bolts between the front motor mounts.

the leather is riveted to a piece of 20g steel that i drilled holes the same spacing as the sissy bar mounts, so it get sandwiched between the sissy bar strap and the underside of the fender.

got the pipes finished today. i still need to make the mounts and weld them on, but you get the idea. the reflection from the lights in my shop make them look and little "wonky" towards the turn-outs, but they are strait for the most part. I'm happy that minus the mounts, "fab-work" is now complete. i can tear it apart now for final welding and metal finishing. then the fun part happens when i start getting the pieces back from paint, powder, and chrome.

glad i took the time before sending it out to blend and smooth all the welds on the neck gussets i made, and the transitions on the spring perches for the seat. (although i got burnt out on filing/smoothing and cheaped out and only smoothed were it was visible)

added some heat barrier to the exhaust mount since the pipes will rest against it. i doubt the pipes will ever get hot enough that far towards the rear, but better safe than sorry.

also picked up the tins today from my painter. he busted them out pretty fast and did a great job.

the chrome will be a few more weeks since i gave my guy 9 pieces to do. the clutch, sprocket, and tappet covers, caliper bracket, and anchor rod are at the polishers. I'm hoping to have those parts back some time next week.

got the engine in, and the fender and electronics box hung. also got all the wiring routed though the frame.

got my pieces back from the polisher. i replaced all the hardware with stainless, including the 13 acorn nuts for the tappet covers.

Only thing I'm not into is the sissy bar. Sure it will offer cargo functionality but that angle against the fork/bars looks strange.

Awesome thread and build. So many details addressed. Very clean.

swapped out the lucas for a bullet light. i think its cleaner, and it mimics the headlight.
